I have some letters that I need cut from 1 1/2" 15 lb foam. I will supply artwork. the letters would be aprox 7" high. I would cut them by hand but there is alot of letters. Any ideas??

Hello Robert...Our web company Anchorblanks does NOT do letters, however my buddy Chuck who runs the router does cut raw letters in his other business Anchor Signs. We are of course further away than Pierre but the roads are paved out here (Yuk Yuk)and I know Chuck would be happy to do the letters for you. His e-mail is a-anchor@pacbell.net. I have cut a lot of foam letters with a regular handheld router. My trick.......
I use my plotter to draw paper patterns. The paper patterns are then taped to 1/8 th inch tempered hardboard. I then use an exacto knife and cut on the line, through the paper and score the harboard. sounds complicated but its not.......bear with me here.......I then cut out the hardboard very meticulously, which gives me a router pattern. now the easy part, I use a 2.25 inch double flute gerber bit in my handheld router with a guide bushing. the bushing rides on the edge of the hardboard pattern and you can make tons of the same letter over and over. to keep the pattern from sliding on the foam, i put a little 3m vhb tape under the pattern, it will come back off when you need it to. You do have to go a certain direction when cutting though or you will get a rough edge. cut so that the bit is always turning into the side you are going to use. If you picture the bit being a wheel on a road, you want to be cutting against the road, not trying to roll down it.

Hi there
To cut foam I cut the letters on el cheapo vinyl and lay them down on the foam. No need to remove the application tape. I use a scroll saw though a jig saw would do the trick

I don't do foam anymore, not enough call for it, but when I did I used a hotwire machine, doesn't anyone use them any more?

A good Scroll saw with a deep enough throat.

If you buy one make sure it has different speed levels to work with.

Using a fine blade with about 32 teeth per inch will give a smooth edge...

As someone else stated..
Take some cheap vinyl and cut on the plotter and apply to surface for your pattern.
Remove after your finished.

Commercial Hotwire tables cost several hundred dollars here

I made mine with a couple lengths of angle iron, guitar string and a $25 battery charger Works like a dream.

I will be getting the artwork on Monday. this is a big tool co and the letters will hang in there sales offices at the trade show in a 2 million dollar booth. So I wanted to use some computer cutting to minumize flaws. Thanks..

Thanks Pierre, another difference of terminology between Australia and youse Americans. 'Foam' here generally refers to styrofoam or polystyrene, it cuts well with a hot wire. As I said, I had one, a home made one but I just don't get a call for it. HDU would be a much better product.

Just wondering why would a company with a 2 million dollar booth want foam letters? Why not a digital or electronic sign? Almost anything but foam. Foam is mostly used for companies with a low budget that's the only people I've ever made foam letters for anyway.

I must disagree with you, Aladd. Some of our 24 to 36" hand carved and contoured letters can cost upwards of $200 each and more. HDU hand carved characters, and even routed and shaped can have a lot of character.

True, but when he said cut I thought of just cut out letters not routed,groved etc...You are right,I was just thinking of the answers from the others about foam & a saw.Plain jane comes to mind.

These will hang in the offices on the second floor for sales reps. they are not ment to get alot of attention. the high dollar stuff is on the main floor. They just need to be nice looking. The reason I said cut and not routered is the letters are a stright cut with no rounded edges. ie: The PORTER CABLE logo..thanks for all the help..
