Friend of mine owns a campground, and wants me to paint a sign in one of those old Texaco gas station style signs. (the big round ones that sit on a high post). I think the thing is 6' diameter, might be 5(?) He's got the post at the sandblaster, so I guess I need to get serious about it. He does'nt want 4 pieces,(2 sides), up there because of the winds we get here. We've kinda looked around with no luck, so I told him I would ask here.

We had to do a big sign once, no seams. Used steal, welded the big sheets together and took to the seam with a grinder. (this was back when I worked for the "big shop."
You could splice the sign together with wood, then cover with a thin veneer of HDU. Once its filled, sanded and painted, you wont be able to see the seam. HDU does come in 5' by 10' sheets.
