Keith, the kind of plastic makes a big difference. Plastics that don't easily melt are easy, but some want to build up on your router bit like cotton candy. A single edge bit that is very sharp works best. Multi edge bits can heat up the plastic and cause problems. You can buy router bits designed for acrylic.

Ernie is the router expert. For thick acrylic jobs where we really care about edge quality, we have been getting them laser cut. They come back with the edges "flame polished". Our experience with acrylic is much like Ernies - depends on the material. Vic G
