I have a customer who I want to cut out some dimensional letters for probaly out of 3/4-1" PVC and paint. They need to be mounted with studs from the backside? I know I can reverse cut and dill holes for studs.. However Whats the best thing to use to hold the studs in place and also makea template for hanging

I drill a small hole part way into the backs of the letters and then chuck the studs into the drill and run them in. The studs cut their own threads and are quite secure.

For the drilling pattern, I make a pen plot of the outside perimeter of the letters and then carefully place the letters over that and trace the location of the studs.

If you are going to have the letters cut out on a CNC machine, you can cut them face down and have the router drill the blind holes for the studs. That file can then be reversed and used to plot the drilling pattern.

I usually try to align as many studs as possible on a horizontal line, such as through the top horizontal letter strokes and the bottom strokes and more in the middle of the letters. This helps me find the holes when I'm actually installing and also helps me to make sure the drill didn't "walk" on me and get the letters off level. Of course, with different letter shapes, by necessity not all studs will be aligned the way I described.
