The hardest part was welding the returns to the face, and sealing it so there are no light leaks...

I did a set out of PVC and they work just fine.

Can't find the pictures, it has been a while. Best I can recall I had the letters cnc cut for me- one set out of 1/2" and one set of 3/4" with centers cut out kind of like a reverse outline. Then glued them together to make a letter 1 1/4" thick with 3/4" recess for the LEDs.Painted with acrylic latex. Used leftover Gemeni threaded rod for the mounting. Worked great and they still look good. LEDs are exposed to the elements with no issues. Recess isn't deep enough for critters to nest. YMMV Got the LEDs from AlumaPanel

I made a cross for a church out of HDU and put LED's in the back myself for halo lighting. Worked real well. I hollowed out the inside then flowed in some PB resin epoxy for a hard, dead smooth surface and used 3M VHB tape to mount the modules and some screws with little wire brackets into the epoxy to hold the wires in place. It's been 8 years without a problem.
You just have to make sure the font has wide enough stroke for the LED modules. I used 1.5 inch HDU
