I have a large set of channel letters to build.I do not have a cnc machine and the letters are to large to cut with a bandsaw. The letters are plexiglas.Does anyone know the best way to cut them without cracking or breaking them.The letters are 36 inches high with various widths.Any sugestions will be appreciated.

Lay the Acrylic on a 4x8 sheet of 2" insulation board, use as short of an acrylic blade that you can so not to go through the 2" sub-surface and then just cut away. The letter will all just lay where it is.

you can also tape the acrylic to the metal can (the face opening) and use it as a template for a hand router with a bearing bit - you end up with perfect faces to match that way

Roto zip and like Sam said....and Masking tape on the back side of your line to keep it from melting together...just my 2 cents

We did 48" letters by setting up 2x4's across two saw horses, cutting with our Bosch saber saw with blade for plastic. Drill all sharp intersecting angle's, this radius will keep plexiglass from cracking in the corners.
For multiple letters double face tape them together and cut all at once.

Len,most sabre saws viberate a lot.I see you using a bosch saw.Do you have the model # of the saw and what type blade and where is the best place to purchase them.

The saw is a Bosch 1581 VS Adjustable speed, tilt plate.
Blades are T101bF wood or plastic fine cut 10 TPI.
Blades avalible @ Home Depot, the saw I would google places near you that sell to professionals not second rate discount stores.

The saw I have is not made any longer, I bought it over twenty years ago.
The Bosch model 1587 AVSP-1 is the closest to it, takes a T-Shank blade or model 1590 EVSL this takes a different blade. Bosch is a great tool will last a long time.

Len, you are right about bosch tools and I will buy one today.I purchased a bosch bulldog hammer drill and this thing will do some serious holes in concrete.I want to commend you on what a nice job you've done on the letters shown in this response to my post.Your customer will be pleased.
